Sheesh - I’m buggered if I can get that to work? No matter how I try, by simultaneously pushing the buttons I can’t get access to a setting that changes it?

Does your oil have 45,000 kms on it? These forks are pretty hard on oil, changing it out should make a real difference.  The stiction on my forks definitely dropped when I started using the various Teflon additives, and also when I switched to super-light oil.  With your mileage it would also be a good idea to change out the fork bushings, but for that you'd be better off sending them to a suspension place and letting them track those down for you.

I didn't replace my seals as they weren't leaking and looked perfect, but they seem like the usual circlip-retained seals I've seen on many USD forks so I imagine replacement is fairly straightforward (the Zero p/n is 22-07494).  The links in the first sentence of my post have the oil-change procedure, it's definitely not what I'd call easy.  :)

Insane! My forks (2014DS) suffer from horrible stiction and it hasn’t got any better in 45000 kms. I got a great tip on FB for the right seals and ordered some due next week. I figured oil was overdue for replacement and new seals together, might make a decent improvement before I over commit and follow your instructions! Any tips on oil and seal replacement? I’m hoping it’s significantly easier than this.

I relented and got a firmware update ( first time) on my 2014 DS to try and fix this  after advice from Zero. Updated everything but the custom won’t work, and it says my range is now 24,567kms. Zero have been great on phone and email, working with out only local dealer to update their software.

Tesla are about to launch an incredible all electric truck. Doubling production volume of batteries and motors reduces cost by 19% according to Moore’s Law, and this article is a decent analysis of where they are at; extremely cool.

Seems to me that this is where Zero are stuck - until they can seriously ramp up their volumes growth, prices aren’t going to change much.

Ok, you’ve got me nervous about my encoder now! To eleminate any firmware issues I got everything Updated which was successful. I also tightened my throttle assembly a little which has now settled down a bit still some problems but rarer I’ve ordered a new throttle just in case

Interesting! I wondered that too, but when I fiddled with the throttle the problem went away, albeit temporarily.

So, my 2014DS has started progressively acting weirder over the last week or so.

I suspect it could be being caused by more than one thing after some testing.

Symptom one
About a week ago I noticed that it was feeling a bit sluggish off the line. I played around a bit but couldn’t help feeling it was a bit off and even tried changing modes which I rarely do (beyond my custom).

Generally it was ok thought so I ignored it.

Symptom two.
Then a few days later I noticed occasional surging on light throttle. During my regular commute it notably surged just momentarily. After a few times I was noticing it more and could see the blip on my dash. It wasn’t all the time or regular just occasionally. A little scary.

Now, I put a new Domino throttle on about 2 months ago so I wondered if that was it. Emailed them, looked for obvious signs, went over my loom (including a very tidy adapter loom I made) and tested resistance.

My digital meter revealed an inconclusive test - generally ok, but did seem a bit touchy and erratic but that could be my meter.

Symptom three.
After a good once over I “just rode it” today and almost straight away I noticed the same symptom - but on regen! Like when the battery is full, but still happens at 68% SOC. On throttle now seems ok!?

Tried changing modes, adjusted custom, tried all sorts of things, but still surging on regen.

Symptom four
So then I tried turning all regen off in custom mode. Then all on 100%. In both cases, it made no difference!!!!! I can’t change settings in custom? !

I did get regen to wrk a bit better in eco, but still surging.

Symptom five
I think I can also detect that when I’m coasting or slowing and my hand  is off throttle, bumps make it worse.

So now I’m back to suspecting that the throttle is “rattling” in its case, throwing weird feedback to the regen. I know a loose brake lever can easily trigger a similar response right?

Seems pretty well made. Only dangerous thing so far is the DC input terminals, clearly designed for 12V, not 110V. I'll need to cover them! Protection is hard to evaluate without destructive testing, I used to do that to audio power amps. It comes with a whole bunch of spare 10amp fuses so I guess that's the protection. Well, just don't overload it! It ran cool at 2kW.

Great test case Keith - we’ll done for being a guinea pig on this, something I’ve been thinking about for ages but wanted to do it bi-directionally so never found the right inverter charger. One thing to beware of is that it’s (more than likely) a very crappy wave shape, with poor protection circuitry and potentially dangerous. Have you put it on an oscillascope?

My first belt failed at 5000km, but I think a mate might have smashed it over speed bumps etc. replacement lasted 35000 kms and just lost a tooth. That's acceptable imho. New one is on, will be interesting to see how long it lasts - I have the smaller front sprocket so I know it's working real hard. Took 46m from start to finish to replace it

After ten years of service, I just bought a replacement set ofOxford Premium Sport heated grips for my 14 DS. They are a very tight fit and being tired and late and rushing I broke my throttle getting the new one on. Be warned, the plastic gears inside the stock throttle can shear pretty easily! Totally my fault will take a bit more care when the replacement arrives. Found a Domino cheaper and faster than a stock throttle too.

A side note, to my fellow Aussie Zero owners, with no dealer support, and a phone call to USA customer support, I was able to get my bike diagnosed, replacement parts, and back on the road, so all is not lost for Zero owners.

Although I think Zero could make it a lot easier by setting up a remote support system along with the dealer network. I am thinking a web site to directly order parts from the US and a choice of freighting methods - slow and cheap, expensive and fast. So if I want to order a spare belt then slow and cheap, but if my belt breaks (with no spare) then expensive and fast.

Also an online chat portal with an engineer could really speed things up.

A bundle of software and cables to allow the engineer to remote configure etc your bike.

Mechanical stuff like brakes and tires could be done by any bike shop if you don't want, or can't do it your self.

I remember an Italian dirt bike (years ago) selling in Australia with the message that spares were ordered from the Italian factory and guaranteed to be delivered anywhere in the world within 5 days.  If Zero could do the same, that would work for me.
