Thank you for updating this thread, now we all can share this data. 

For my own curiosity, what's the point of getting into the MBB?  What can you change? 

When I had a 2011 XU with a bad battery I just gutted all the Zero components and went with a standalone EV conversion using some of the existing Zero 12 VDC components but all new 48 VDC stuff, like a new Alltrax controller with the Zero throttle wired to it.

Did you find the motor you were looking for?  Did you make the changes you mentioned?  I have a 2010 DS that I want to install a new motor/battery/controller into and was looking for some advice.

Sorry bud, that project was about 5 projects ago, and I left it in CA before moving east.  I still got the ME1507 and Sevcon controller that Frodus programmed for me.  I'm gonna play with it from a 96 VDC worth of power supplies and a 5k ohm potentiometer.  If I can get it spinning I'll be putting it up for sale here on the forum.

Who makes the shock?  Are their any distinguishing marks or names called out on it you could contact for a quote?

Quite possibly Fox makes that shock, and they may be able to rebuild it.  Worth looking into.

Do you know the new specs on the battery you got back?  Like Ah rating, or kWh rating?

Don't replace it, the original battery is only 1.7kWh.  Weak sauce, only capable of 20 miles under perfect conditions.

How many of them leaf cells could you fit in the original aluminum battery box?  I've been interested in this, and from the looks of things you made 5 fit (with the other two under the seat).

That is great! I just got a 2011 XU as well and it had a "bad battery" as well reading, with zero volts but I was able to trickle charge it and get it to work. But it would only take me about 6 miles and then die. So I switched out the battery with one I made but I messed up when I hooked up the BMS. I some how didn't see that I started on the + side and put all the BMS leads back wards and fried the BMS.

So I was wondering what parts you have used for the replacement of the "bad engineering" Zero parts?

I actually just got back from testing out a new GPS speedometer I installed.  Tearing out the MBB, I lost the speedo and "fuel gauge".  My fix is the GPS speedo and a volt meter on the dash.  I know that 58V is full and 42V is empty. 

Basically, tear out all the MBB, BMS, and controller while you're at it.  That controller is shit too.  Get an Alltrax SR48300.  Programmable, and it bolts right into the same place.  Wiring is as easy as the DIY electric bike, except for the DC-DC converter which I ran the control wire through the ignition key (along with the solenoid) so when I flip the key on the solenoid closes and 12VDC powers up.

I have a friend that suggested that one solution to the automated vehicle hazard is just to go about 5 mph above the speed limit. Driver-less cars will undoubtedly stay at the speed limit, so this should protect motorcyclists as long as they're moving. Sounds like a plan.  ;)

I'm already way ahead of you (by 10-15 mph)  ;D

I'd just get a Kit with motor and controller already set up for each other. You MIGHT need to do some tweeking, but it'd be things like Throttle type, RPM limits, Voltage limits, etc. The Tuning parameters are the super hard part.

Yup, that's me.  No motor yet, or controller.  I do have motor and controller but it's the wimpy ones that came in the bike. 

Originally I was going to put in the ME 1507 from Motenergy and a blank Sevcon Gen4 controller at 96V.  That was until recently when I learned just how NOT plug-and-play these BLDC motor/controller combinations are.  Your website came up as a programming option because doing it myself seems a bit over my head.  I can tackle all the fabrication, the programming would stop me dead in my tracks and would have a steep learning curve from what I'm learning.   

I also reached out to Harlan, who gave me some pricing on the Zero motor (very similar to ME1507) and controller, and quote for programming as well but I'd have to bring the bike up to Hollywood for that end of the transaction. 

Ultimately I want to know a combination is technically possible to work together before I spend a few grand.  I really want to do the programming myself to gain a certain sense of accomplishment, but it would be nice to know that someone could come in to save the day if I threw enough cash at them to fix my F#@%-up.   :P

I have some experience with the confirmed China 18650's.  These are on eBay under the brand PKCell.  I bought a couple small packs, one set of 22mAh and a couple 3000mah.  I initially charged each with a XTAR VC4 charger, then discharged them with one of those small electronic devices with the resistor that measures the draw vs. a duration of time, and then charged them back up with the XTAR.  I can honestly say both sizes came quite close to their nameplate rating, within 100mah on the discharge, and the charge cycle.

I tried these because they were easy to get a couple of, and they didn't hide behind the fact that they're Chinese made.  Most of them Alibaba ones say they're Samsung or LG but... ya right.

I'm doing a LOT of research regarding motor and controller options.  Turns out using PMAC (brushless DC is the same I think?) you have a bit of programming to the controllers.  Nothing like the brushed motors.  Is this correct?

I'm asking because I've currently got the brushed motor and Alltrax controller.  According to many online resources programming the Alltrax SR is a breeze.  Basically you turn a few dials and move some knobs, maybe tweak the throttle performance a bit and hit the road.  Whereas the brushless motor controllers don't seem that straight forward.  For starters, I can't find any straight forward reference to making a Sevcon Gen4 work with any brushless motor (ME1507 for instance).  In fact, I'm also seeing that you'd need to buy some $300 USB-CAN device to even begin cracking the code. 

Is this basically true?  Now don't get me wrong, I like a challenge, I just like to know what I'm up against before diving in.

I know this posting is over 4 years old but it's applicable to my situation and I'd like the archives of the internet to hear my words for other people's reference.

My 2011 XU has been acting similarly.  I bought it cheap recently because the PO said it had a dead battery and wouldn't take a charge.  This was entirely true, but I don't think it was because the battery was bad.  You'd turn the key on and all the 12 VDC stuff would work but the battery gauge would flash with two bars, the red hazard light would randomly flash (even with the kick stand up), and the BMS would randomly beep.  Nothing consistent would happen out of the whole bike other than acting weird once you turn the key on and never move.  Once I got it in my garage I ripped the battery pack apart, then for SnG's I laid the pack back in the bike with BMS hooked up but hanging off the side, hooked it up and by some miracle everything was systems go!  Battery showed half life, no weird flashing or beeping, and a slight roll on the throttle would creep the bike forward.  Except, after a few times cycling this the hazard light started flashing weird again.  No extra beeps, just flashing weird with no sequence. 

Long story short, that stock BMS and MBB are crap and makes sense why Zero wanted all the older bikes off the road.  When I talked to the local Zero dealer here in SD and told him I have a 2011 XU he seemed shocked one was still on the road, and working none the less.  Turns out Zero's buyback incentive was aimed at getting all their bad engineering off the streets.  Well, mine's on the street and gutted from all that "bad engineering".
